I have an 1861 musket by Sarson & Roberts. I had this refined by Hoyt. I have installed a new nipple and I have frequent misfires due to fouling in the nipple area and flash channel. I’m using a properly sized lubed mini and
60 grains of 2f Swiss. I’ve attached a couple of pictures that shows the complete blockage of the nipple hole and flash channel. I am not wiping between shots. This fouling occurs just after a few shoots. I have never seen this.

I wonder if the barrel liner or squeezed-out epoxy is partially blocking the flash channel.

It was a bit. But I ran a drill bit the size of the flash channel thru and cleaned it up. What is perplexing is the build up underneath the nipple. There is a “shelf” or bottom with a 3/16 hole for the flash to go through.

I got to thinking about that “shelf” with the 3/16” hole. Might it be the actual barrel liner you see that Bobby drilled the hole through it for the flash channel opening? My guess is yes.

No - it would be the area were the nipple would bottom out in the nipple hole. There is approximately at 0.05 gap between the base of the nipple and the bottom of the hole. I am assuming it should bottom out.
