    While Mr. Gibbons is correct about the comparison of modern button rifling compared to historical progressive depth rifling, it is almost 100% certain this would not be the cause of keyholing.

    As was said, with keyholing like that, there are a few things to consider. I don't see any rifling on your recovered bullets. So, one possibility is that the bullets are too small for the bore. I recommend getting a set of class ZZ minus pin gauges and using them to determine your bore size...

    How hard is it to make caps?

    I've used the .22reoloader kit to knock out a few hundred of the hulls using soda cans. It is pretty quick work. I have not tried using their powder mix to finish them though.

    Question for Professional Leatherworkers

    If you are somewhat handy, this should be pretty easy to fabricate. Get some 3/16" thick brass stock and cut the shape out using a jeweler's saw. Then file and polish the rounded/beveled edge. Then perhaps solder some brass loops to the back to punch through slits in the leather for fastening.
