I have an older Dixie Cub flintlock in .40 and just recently had DGW repair the lock for me as it was in non-firing condition when I bought it. The reworked lock functions properly when manipulating the sear in my hand (i.e. not installed in the rifle). However, it will not fire with the primary/firing trigger when it is installed in the rifle (it will, however, fire when the trigger is set using the set trigger). After checking everything over (tang screw, lock screws, trigger adjusting screws, etc.), I have determined the problem lies in the fact that the arm on the firing trigger is not contacting the tail of the sear. I have verified in looking at the old sear that the new one is correct. I have further confirmed the problem by wrapping the sear tail with some tape to lessen the gap between it and the trigger arm. This then allows sufficient contact between the arm and the sear to allow it to fire. The gap is not insignificant- I would guess it is at least 1/16". In studying the trigger arm, it does not appear to be overly worn nor broken. What could possibly be causing this?
