Hi from Barcelona,
I couldn't find a thread about the right size for the patch (sorry if there is already one). How do you calculate the right size for the patches?
Thanks in advance.

Most of the time you'll have to try different combos to see what your gun likes. With my first .54 cal. I started with .530 balls and a .010 patch, it shot alright but I wasn't happy with 4 inch groups at 50yds. I moved to .535 balls and a .015 patch and the groups went down to under 2 inches.

Diameter of the patch or thickness of the patch?

As a start for load development, I measure the land to land diameter of the bore and the groove to groove diameter of the bore. Determine the groove depth by (Groove Diameter - Land Diameter)/2. I also start with a ball diameter 0.010" (0.25 mm) less than the land to land diameter. The patch thickness will be 0.005" (0.125 mm) plus the groove depth or a little thicker. Use 100% cotton.

Patch diameter will be about 3 times the diameter of the ball. I cut my patching at the muzzle.

Simple way to calculate patch size: Take a ball with patching and start it flush with the muzzle. (no powder of course!) Cut patching at the muzzle. Drill a hole in the ball, insert a screw, pop the RB out. I would then make all pre cut patches about 1/4" smaller than the muzzle cut one. Thickness: I like .018, to start with and then see what the shooting results are. Go from there. Your patching needs to cover the sides of the ball perpendicular to the bore and then a tad more. You are trying to seal the gases and have the ball follow the rifling.

For most reproduction rifles, many shooters use a ball that is .010" (0.254 mm) smaller than the bore and a patch that is .015" to .018" (0.38 mm to 0.457 mm) thick.

This combination produces a very tight load but the accuracy is usually very good.

Most precut patches are round, but you can have stripes of cloth about twice your balls diameter then cut squares. Easy peasy.
You can drill a hole in a board and push a patched ball through and cut it, not have to pull a ball just push it through.

Greetings Furrier. I've enjoyed all the different comments about patch size and what's the best, and just for something to do I was making square patches out of Pillow ticking, about an inch and 5/16 square for a 50 caliber RB. So I went out shooting with a friend shooting a 45 caliber RB. He was using square cut patches that were 2 inches in across. I thought holy smokes that will never work, and his accuracy was as good or better than mine with no problems. He sure didn't have to spend much time centering the ball to keep cloth all the way around. It fit tight enough in the bore that he didn't have to worry about pulling it off the powder, So thickness is your big concern as far as I can tell.
