@kelvinator , I would like to commend you for having your feet appear in a photo wearing manly footwear, and not flipflops or crocks or socks.

Another possibility is to silver solder a screw head into the recess, cut it off flush, then counter-sink properly on the correct side.

So as I stand and stare at this unfinished rifle thinking what next hating to leave it with wouldas, shouldas and couldas. This idea from a Dude suggestion. How about spot welding the holes in the toe plate. Sand smooth then drill as needed?
Edit: the closer I look at the plate, flipped over and examine fit, it will be trying to make a silk purse out of a sow’s ear. For perfection, the only way moving forward is to make a new plate from scratch. Is what it is.

Worked on barrel. Filing out the original cut marks. Plan to use Jax Black to brown the bright work. Finishing inletting the butt plate as well. Still a number of things to do before stock can be finished.

This is interesting. I thought I knew what the threads were on mine.
I've been using the nipple that was in it when I bought it, because, well, it just works.
I also have an assortment of nipples from various TC Renegades I've owned over the years which are all 1/4-28.
I have test threaded every one of these TC nipples in my Santa Fe and they all go in and fit just like the one it came with.
If a 1/4-28 is not supposed to thread into a 6-1.0 then perhaps at sometime mine was re-tapped to 1/4-28 for some reason?

Ok, Kelvinator, help me out here. I’ve opened up Pandora’s Box in another thread regarding nipples and cap size. You mentioned the original is still on your rifle. Is it sized for #11 caps? If so then end of story. I broached the subject of using winged caps, which is a much larger diameter, thus the need for a nipple specific for winged caps. The nomenclature on web sites do not reference “ this nipple for winged caps”. This all started because I was just given an old unopened can of these caps. And it’s taken me down this rabbit hole.

Yes, mine fits #11's fine.
I also have a musket nipple threaded 1/4-28 from my substitute powder experimenting days with a past Renegade.
It fits my Allen Uberti Hawken as well and I see no reason one would not fit yours.
If they are still available, Track Of The Wolf will have them, probably others.
I'm not an expert on musket caps so not sure what the 4 tab means (other than they have 4 tabs on them, duh) or what their intended use is for in the musket world. I believe all musket caps are the same size be them 4 tab or otherwise, but again, I'm no expert when it comes to anything musket.
They did provide much more reliable ignition in the Renegade with the harder to ignite substitute powders.
Surprisingly, original Ithaca nipples are available from Numrich, I bought a few for spates last year.

Yes, the winged musket caps are definitely larger than percussion caps.
But, I "THINK" musket caps are all the same size.

I was just told in another thread that I don’t own a Musket, that I own a rifle. This is starting to drive me crazy.

Technically, yes... I guess, as a musket is smooth bore, unless it's a rifled musket.

Also I’m batting 1000 on nipple size. M6-1.0 we’re not a good fit. A little wiggly until bottomed out. The 1/4-28 just arrived, though my thread checker said that would work, the new nipples do not fit properly. I’m bummed.

What you have is a "Hawken", not a musket (as stated in the other thread, this forum will generally consider a musket to be of military origin).
More specifically, a "Santa Fe Hawken" kit manufactured by Uberti in Italy with a barrel date code of 1985, which at that time would have been imported by Allen F.A. MFG. CO.
But being a kit, there is no Allen F.A. roll mark on the barrel.
It is tapped for a 1/4-28 threaded nipple.
You can use any 1/4-28 threaded nipple in it that is of appropriate dimension to provide a good square fit to the hammer face.
If you want to use the musket caps, to will the need a musket nipple with 1/4-28 threads (forget about the whole 4 tab thing, musket caps are musket caps), this is a hybrid type nipple as most "muskets" have a larger 5/16 thread size.
