Wonder about the feasibility of reaming a .54 Cal TC Renegade flintlock out to a smooth bore. If so could it be taken out to a 20 gauge? Any pros and cons or advice is appropriated!
 
It will depend on the depth of sight screw holes, but according to Bobby Hoyt when I was talking to him, he could typically bore out 1” TC barrels like your Renegade to 58 caliber rifled or 60 caliber smooth. Pretty close to 20 gauge, as I believe the nominal bore diameter of the 20 is .615”.
 
I did a badly corroded .54 Lyman Great Plains Rifle several years ago. Only took it out to a .56 cal but the project went smoothly, the barrel maintained plenty of wall thickness, and it shot really well. Get in touch with Bobby Hoyt. He'll get you lined out.

That's just what Mr.Hoyt said to me.
So I stripped the sights and rail off first, and checked them holes. He liked to see them at a certain depth to make a 62 out of a 1" barrel.
Evidently, T/C was a little careless about drilling depth for a few yrs.(random press operators)
Mr. Hoyt is the one that determines how far he can punch the barrel when he's considering safe barrel wall thickness for caliber by the depth of those excising holes.
So a .62 is not guaranteed with every barrel.
I couldn't be happier with what he sent back, a smooth deal for a smooth bore with that Gent.
The pattern for that 62 smoothy was easy to develop with OTC wad's and cards for made for 62.
The barrel I sent him was an internal sewer pipe .54, (from neglect) I had found on ebay.
But now I have 2 guns in one, with an barrel easy swap.
