The general rule for cut-rifled barrels was 10-thousands smaller ball than bore (flats) size. I.E. .530 ball in a .540 barrel, with 10 or 15 thousands patching. I hear this would usually be too tight for a smooth bore load. Anyone's thoughts on this? Thanks.

This would be true if you were shooting a cloth patch, but many shoot paper patch or no patch at all.

Bob has good info and you can see the bare ball option. Those of us who do some military re-enacting, see the paper option in a favorable light as well.
