First, Nice Work. :thumbsup:
Second, I have a guess about the sharp line. Could it be the difference in materials of the blocks that caused your sharp line? I wonder if Wicks wood blocks stay straighter than your plastic blocks. Maybe the plastic blocks flex more than the wood and don't keep the pressure as well outside the ends of your vise? Might explain the tip bulge too.
 
A good possibility Jethro. Mine blocks are 1 by maple with 1/4" micarta on the faces. They don't flex much.
 
Hmmmmmmmm,that might be it. Never really thought about it but of-course the plastic would flex a bit. Might have to rethink this a bit.
