today i fired my TC Hawken .50 with a count on the flint in it of 60. i fired 10 more shots on that flint and retired it. had one misfire today, and it was a flash in the pan. total misfires for the 70 shots on that flint was 3.
2 klatches and the 1 flash in the pan.
have never had a nipple come out of it's assigned spot, though i have had one or two loosen. if I didn't like my caplocks so much i would sell them and just stick with the rock locks. but the nature of this addiction is such i am looking about for parts to build a matchlock and a wheellock!

is there any help for this condition?

.2” would nearly be the tap drill size for a 1/4-28 thread….

Orifice size on most new nipples that I have checked have been between .027” and .031”. Oversized orifice will not cause problem identified by the OP. Most likely the wrong thread size on the nipple or cross threading damage.

Yep, but the system used in Absurdistan is the metric than it is sometime this could cause some error of one size (I forgot one 0 everybody can see that). So I said 0,40mm and that gives 0.016" for my Tryon nipples 1/4-28. That please you now ?.. ;)

For the rest, if the size of the thread is too "free" it needs certainly a control before sitting the nipple...
Before over or under tightening the nipple and leaving a passage for hot gases under high pressure that will eventually burn the barrel thread...
The most common thread sizes we use are 1/4-28, M6x100 and M6x75...

For the question of Mulebrain :
I had the opportunity to receive a Duvoisin rifle nipple, an old Palmetto and therefore with already worn thread (Nipple never properly tightened and thread burned) in the chin just because the thread was worn, and it is really not pleasant: now I am careful, correct tightening and a bit of Teflon ...
 
I had the same thing happen, luckily it didn’t hurt me or break my lock. I bought a T/C Hawken and the nipple was installed. Come to find out, it was stripped enough that it blew out when I shot it. I had to get a TOW tap and oversized nipple.
 
You know one of the diagnostic criteria for substance addiction is - more of the substance is required to achieve the same effect (high).
Substance abuse is use of / recovery from the substance when you should be doing something else.
You'll have to diagnose yourself.
 
I'm flying out to Thailand late may for a 2 week holiday, understandably I'll be spending a lot of time looking for good quality Nipples; I'll let you fellas know how it goes.

I've never had a nipple come out while shooting, but a close relative gave me a 45 CVA Kentucky with the drum broken off the barrel he got in a trade in that condition. I called Dixie Gun Works, told them what I had and got them to send me the next size bigger drum and nipple. they had in a standard tap size. I took the barrel in to the machine shop at work, redrilled and tapped it for the size that I ordered. When it came in the mail, I screwed it in and started using that rifle. I eventually gave it to my nephew who was interested in muzzleloading.

Well met sir, my first experience in "the Land of Smiles" (LoS) was in the early 70's when I was offered a posting there as a 20 year old Trooper, I'd never even kissed a girl before; then even my Sunday mornings dramatically changed !

seems to be a crime to post a lad of 20 in such a place! why can't they ever post us old guy's in places like that? of course as i retired 30 years ago i am past the enjoyment. but 1969 those 10 days put some life back in me!
 
I was shooting my Uberti Hawken at a rondy , I put a new nipple in the patent breach and went to the mound , I fired 8 shots , I loaded for the 9th when I went to cap there was no nipple .It was completely gone ,
I was wearing a broad brimmed hat , there were no marks on either me or my hat , the lock was in perfect condition . I was totally unaware of anything untoward having happened .
I tried to fit a new nipple , no go it just rotated , That was that for the rifle for that shoot . I got a tap and took the thread from .250/28 to .260/28 , got 20 of those oversize threaded nipples from Track and had no more problems .
I can only think that I had somehow got metric nipple in with my other nipples and fitted that by mistake .
 
For me nipple problems have been rare but I do have a rifle that gave me fits. Nipple fits...
