More guns.today i fired my TC Hawken .50 with a count on the flint in it of 60. i fired 10 more shots on that flint and retired it. had one misfire today, and it was a flash in the pan. total misfires for the 70 shots on that flint was 3.
2 klatches and the 1 flash in the pan.
have never had a nipple come out of it's assigned spot, though i have had one or two loosen. if I didn't like my caplocks so much i would sell them and just stick with the rock locks. but the nature of this addiction is such i am looking about for parts to build a matchlock and a wheellock!
is there any help for this condition?

Orifice size on most new nipples that I have checked have been between .027” and .031”. Oversized orifice will not cause problem identified by the OP. Most likely the wrong thread size on the nipple or cross threading damage.
I know that, this is the best, but it's too expensive for me ...For the heavier weight 45’s and 40’s I’m using platinum lined nipples. They’re expensive but I haven’t been able to measure appreciable wear in over 500 rounds behind 80 grains ffg in a 40 caliber rifle.
